So I am finally back from holidays and not working this weekend so I got a bit more done. I have almost all of the Humvee parts out of the garage and back onto the truck. I charged up the batteries with this 24VDC charger I got at Canadian Tire.

Exhaust, starter, alternator and all hoses and wires connected, I hope

It has been a long time since there were so few places to step on my Humvee.
Soon it will be together, just in time to park it for the season....

Tried giving you a like for this but it not working... so manual “like” for you.
Your truck is getting close Man. Looks great. Can’t see any missing pieces from the pics.
Good choice on the charger. I have one too for my H1. I just put new batteries in again and now leave it hooked up to the charger as it sits for months at a time. Been driving the Z06 all summer. Ya... bummer. Lol not.
Hope to see your beast running soon.
Hope she fires up on the first turn.

Ya, it looks like it is ALMOST there,...
Make sure not to forget the tranny tube, stuff like that, gets irritating when you first fire up, lol and mystery leaks
I'm sure next summer his will be rouble free now with a new motor....

Why can't things just go smoothly for once, I got my beast started yesterday. I could not get any oil pressure on the gauge, so I started checking around.... fast forward..after refilling the crankcase and rechecking cooling lines and filter I found that there was another casting plug the engine shop never put back in.

I managed to find a pipe plug in my junk drawer and plug that leak, added another 8 litres of oil and tried again, put on a new filter since the other had a kink in it. And tried again.

Then I noticed the pressure dropped again and all the oil had leaked out again! I think it's leaking out the filter adapter bolt. It has a new brass washer and o-rings in it but since I was out of oil again I couldn't pinpoint the leak. Since it started to rain I gave up for the day. Does anyone know off hand what the head size is for the adapter bolt (part 4) on the parts diagram.

Since this is now directly behind the driveshaft I need to get a wrench to tighten or remove it if necessary. My ring wrenches won't get to it any more. I can't recall if it was 28mm or 32mm or something else in that range....

I guess I know what I'm doing next weekend.

That's gotta be the worst feeling, all happy to fire it up, and oil spews out of somewhere ....
Unfortunately with new set up, there will be some "set up" time, lose this, missing that.....I HOPE it only something minor now...
How long did it take to fire up for the first time? I'd think a while to bleed all the air out ?

Thanks Monk, it was disappointing to say the least and not ideal to run a newly remanufactured engine dry....
I was surprised how quickly I got it started, I was prepared for worse. A buddy of mine said to be prepared to kill the battery twice. But I managed on one charge to get her running. First I used a suction hand pump, to draw fuel up to the fuel filter on the fire wall to get the mechanical pump primed up. Then I put the fuel hoses back on at the filter and had the wife crank the engine until I had fuel bubbling out at all the injector fittings. Then I tightened the injector fittings which took some time, there are a few that are really hard to get at, and then a few more tries and she came to life.
That part was much easier than I thought, now to fix the oil leaks. I did measure the nut that holds on the filter adapter and it measures 35mm or 1 3/8". I have sockets and wrenches that size but they won't fit between the driveshaft and other obsticals. I will pick up a large set of crows foot wrenches tomorrow which should work to tighten the filter adapter, which is where I think it is leaking now.

Great that it started so well Wolf. You certainly knew what to do with the fuel prime.
Now a few leaks to sort out and you’re off.
I assume you installed new belts and hoses... fan clutch... thermostats... rad flush etc.
Now that’s your engine is fresh you won’t want to be bothered with these things for the next couple years.
Looking forward to the video of your beast rattling away perfectly. (6.5 diesel normal sound reference).

So I found the last leak, and the oil filter adapter bolt has a 1 3/8 or 35mm head on it for future reference. Even with the crow foot wrenches I bought it was awkward to get the adapter off. It looks like when I put it together the brass seal did not align properly and I destroyed it. Luckily I still had the old one so I put that on with a bit of RTV sealant

It would have been easier to get it right the first time...

Another Princess Auto find 1 to 2 inch set of crow foot wrenches, most places don't offer anything over 3/4 inch.
As all your wives and girlfriends are most likely aware, you need pretty large tools to work on these trucks.

Wow, I finally got to go for my first test drive around the block after getting everything together. I was having trouble bleeding the power steering system and it was driving me nuts until I found this procedure in the manual. It worked after following the directions.

As you most likely know, neither the brakes nor the steering work too well when you are pumping foam.
Now, when I have some daylight I can go for a longer test drive.
